Pulp and paper is the 3rd largest industrial polluter of air, water, and soil and when it rots, it emits methane gas which is 25 times more toxic than CO2. Moreover, 42% of all global wood harvest is used to make paper i.e. paper production is one of the main causes of deforestation. Worse of all, demand for paper is expected to double before 2030.

However, the solution is simple and has been available for decades: recycling. Recycling 1 tonne of paper saves around 1400 liters of oil, 26,500 liters of water and 17 trees as well as combating pollution and climate change caused by deforestation. In an effort to highlight this solution and the importance RPL places on it, we have chosen this simple yet effective image to represent us this year.

As the climate crisis deepens, we must all, as consumers, producers and individuals, play our part. As companies set ambitious goals to use more recycled content in their packaging, there is more need than ever for partnerships and investments. Together, we must develop the infrastructure and processes that allow us to recover high-quality materials that can be used for recycled packaging, since Pakistan in particular lags behind the world.

In the linear economy, raw natural resources are taken, transformed into products and disposed off. On the other hand, a circular economy model aims to close the gap between the production and the natural ecosystems’ cycles, ultimately eliminating ‘waste’. Companies cannot create a circular economy on their own, and our stakeholders have an important role to play.

Conscious of our contribution to society and the environment, we seek to continually expand our horizons while keeping sustainability and diversity at the heart of our efforts. We hope that along with our stakeholders, we can participate in this program in order to re-use, reduce and recycle, ultimately playing our part in fighting against climate change.

Our strategy to make this a reality is closed-loop recycling model: a process where waste is collected, recycled and then used again to make the same product it came from. To stretch the use of recovered paper as a raw material in papermaking, it is imperative that paper is source segregated and collected from reliable sources. This means that every source plays a crucial part in the paper recycling and paper making process’s success and to achieve high recovery percentages of paper.

Through our collaboration, we hope that the used corrugated boxes we collect from supply chains, will be recycled and turned into new corrugated boxes in our packaging division, creating a real closed-loop solution for our customers.  Water

Water acts as a solvent for starch in adhesive. Water is the best option for solvent because it is readily available at inexpensive rates. Water is the biggest ingredient by volume in the adhesive. Water is heated in presence of heat to dissolve the starch in the water. One molecule of raw starch can absorb water up to 20 times its weight and it can swell in volume nearly 100 times. Water is a medium for starch to travel from glue kitchen to adhesive tank and to medium paper. Water evaporates at the time of bonding, leaving behind starch to gel within the liner and medium paper. 

 Starch

Starch is the main ingredient for the bonding of adhesive with medium and liner. Starch is known for its adhesive nature. It can be soluble in water with the assistance of heat and chemicals such as Caustic soda. The main role of starch starts when water evaporates, and it is left behind to stick itself with paper fiber. The starch molecule is made up of amylose and amylopectin. A higher concentration of amylose assists in faster penetration of starch molecules in the paper. Higher content of amylose will result in a high percentage of green bonds, which means that corrugators can run at high speeds. Usually, starch molecules have 25 percent amylose and 75 percent amylopectin. There are a number of sources for starch, starch can be extracted from wheat, corn, potatoes, and rice. Corn starch is usually preferred because of its uniform granular size and stability to caustic soda. 

Starch can be used in two different ways for manufacturing of adhesives. Some Corrugators use raw starch and carrier starch. In this process, carrier starch is first treated with caustic, heat, and water, and then added to raw starch. Modern-day Glue kitchen setup has eliminated these two steps and replaced them with a single starch process. In this process, all of the ingredients are added and mixed in a single tank and then transferred to a corrugator. This will be discussed later in detail in the glue process chapter.

Borax

Borax is a key ingredient in controlling the viscosity of adhesive. Borax is mined from the earth and exists in white granular powder. It provides a filmier structure so that adhesive can easily transfer to the applicator and doctor roll. It is acidic in nature; hence it provides neutralizing effect to caustic soda. Borax is also responsible for bonding within starch molecules and it ends up making a long chain of starch molecules. Borax is used for up to 0.7 % of total weight. There are two types of Borax; 5 mol and 10 Mol Borax. 10 MOL borax requires twice the amount of 5 MOL borax to achieve the same result. 

Caustic Soda

Starch particles swell in the presence of caustic soda. Caustic provides stickiness and stringiest to starch molecules. Caustic raises the PH value of the solution resulting in lowering the gel point of the adhesive. Caustic can be used in two forms. One is to use it in dry powder form and the other is to use it within an aqueous solution. The aqueous solution is used twice as compared as the dry form in terms of weight. Caustic Soda is quite hazardous; hence it should be handled with Personal protective equipment. 

Steam

Steam is the key component because it provides the optimum temperature for mixing the solution. Usually 40-43 degrees Celsius should be the temperature of the solution. Without steam we need a large amount of caustic soda to make the adhesive, this will increase the PH of the adhesive. 

Water Resistant Resin

Usually normal starch adhesive splits its bond as soon as they are exposed to moisture. Some of the customers need moisture-free packaging and for this, we use resin which acts as water resistant. Resin molecules develop cross-links with starch molecules because they won’t let starch molecules dissolve with water. A general rule of thumb is to add 100 lb of resin per 700 gal batch. Care should be taken because excess amount of resin will affect viscosity and gelatinization temperature

• RSC (Regular Slotted Carton)
• HSC (Half Slotted Carton)
• Die Cut carton

RSC is known as regular slotted cartons. These are the most commonly used cartons. This box is joined by using glue flaps and is further completed using tape or straps. The two outer flaps are 1/2 of the box width. These two outer flaps join each other at the center of the box.

HSCs are known as half-slotted cartons, they are the same as RSC boxes but with one side completely open. The other side has two length flaps and two width flaps. These boxes are usually used for storage purposes. It can also be used for beverage and food packaging. Two HSC cartons with one uncovered top and the other with uncovered bottom form Top Bottom packaging. This type of packaging is usually used for fruit packaging. This type of design provides additional strength to packaging.

The third type of corrugated box is known as the Die-cut carton. These types of boxes are customizable, these boxes can be designed to your desired shape and size. We use metal blades on the wooden die to cut customized shapes from plain corrugated sheets. We can make self-locked cartons from this technique. We can also make cartons that are jointed using glue and stitching. Die-cut boxes are used for pizza, burgers, home appliances, and ceramics. Some other examples are mailer boxes, food boxes, display boxes, jewelry boxes, etc. The die-cut technique helps you customize any type of product packaging. We can also replicate different products such as stationery organizers and display organizers with the help of die.

We can make a number of combinations of boxes from the above categories, depending upon the needs of our customers. We can use a single wall or double wall combination of paper for any category of corrugated boxes. Roshan Packages offers up to four color printing on the corrugated box. These tests include durability, strength, moisture, compression, and bursting.

We perform the following tests on the incoming Paper at Roshan Packages Ltd;

• Grammage check (g/m2)
• Caliper test(micron)
• Moisture (%)
• Ash (%)
• Bursting Strength (kg/cm2)
• RCT MD (KG)
• RCT CD (KG)
• Cobb(g/m2)

Grammage check on the lab is done by digital weigh scale. This test ensures that the supplier has provided us with the right paper grammage—non-uniform grammage affects the strength of the corrugated box.

Bursting is the key to the strength of packaging. It shows the maximum pressure a paper can withstand before it raptures. We insert pressure in a perpendicular direction to the paper until it raptures. Bursting values varies according to paper quality. The Bursting value depends on the bonding forces as well as on the strength and fiber of the paper.

Furthermore, ash content is an ongoing concern for packaging companies. It not only impacts packaging quality but also damages critical machinery parts such as corrugating rolls. Ash content decreases the fiber content in the paper, reducing the paper strength. It decreases the paper thickness as well as reduces the paper smoothness.

Next on our testing list is moisture percentage in upcoming papers. Higher moisture percentage will result in lower ECT (Edge Crush Test) and BCT (Box Compression Test). Higher moisture content can cause bubbling and warpage in corrugated sheets, and this will also cause misprinting on corrugated sheets.

A Cobb Test is used to examine the amount of water absorbed by the incoming paper. A set time period is used to test the water absorption in the paper. This characteristic helps us plan a suitable combination of paper according to customer product. In the case of high Cobb values, our paper will absorb a high amount of water and reduce its strength. In some cases, liner paper even separates itself from inner fluting, resulting in box breakdown.

The Ring Crush test determines the edge-wise compression on the incoming paper. This test examines the tension of the paper. In this test, we determine percentage elongation at maximum force for the incoming paper before it breaks. This test is done in Machine Direction and Cross Direction.

Paper caliper varies according to different qualities of paper, and if the paper caliper diverts from standards, it will affect the corrugated sheet durability.

We are working round the clock with the capability of consuming more than 200 tons of paper in a day, so here is the golden chance for our vendors to increase their business with RPL.
